This OE intercooler has a Tube\u0026amp;Fin core with clamped plastic end tanks. This construction has its drawbacks since it is prone to crack and start leaking coolant into the engine or leaking boost pressure out of the tank seals.\u003c\/p\u003e\n\u003cp\u003eOur mission when starting this development of a new performance intercooler was to eliminate the OE intercoolers weak areas and of course offer a good performance increase. During all tests we have carried out during the development of our entire BMW F8X M2C\/M3\/M4 product range we see clearly how the peak power is directly equated with the IAT (Intake Air Temperature). To get an exact 3D-model of the available space to design our intercooler in, we carried out a detailed 3D-scan of our M3 Competition engine bay. In our Solidworks CAD-software we tried out several design concepts for our charge air cooler using the 3D-scan generated model.\u003c\/p\u003e\n\u003cp\u003eThe final design concept was decided after several CFD simulations in our Solidworks Flow Simulation software. In this software we can simulate air flow and measure pressure drop and air distribution over the core. We decided not to include internal air guides since several of our simulations showed they did more harm than good. The air flow is distributed perfectly over the core with our tank design without internal air guides as many claim are good. But in many cases, these cause turbulence and disruptions to the airflow.\u003c\/p\u003e\n\u003cp\u003eOur final design resulted in a bar-and-plate core with TIG-welded aluminium casting end tanks. This offers peace of mind for any High boost tune. We have managed to utilise a massive core – 85% larger than OEM and decrease (16% lower) the charge air pressure drop and maintain drop-in installation without modifications. Decreasing the charge pressure drop over the intercooler has several benefits such as the turbos needs to work less to achieve target boost \/ lower temperature \/ improves throttle response. We have the equipment to calculate the pressure drop in our CFD calculation software and also real-world tests in our Superflow SF-1020 flow bench. On the water coolant side, we changed to a dual pass flow structure which allows the coolant to flow across the core two times before exiting the intercooler instead of the OE single pass structure.\u003c\/p\u003e\n\u003cp\u003eWe use a high density offset cooling fin on both the air and water side. Several tests were performed to find optimum balance in-between the air and water fins to get the maximum heat transfer. The OE air filter boxes have panel filters that are quite small and therefore quite restrictive for the air flow.\u003c\/p\u003e\n\u003cp\u003eOur goal when designing this new intake system was that it must be enclosed, so it does not draw hot air from the engine bay which many aftermarket intake systems do. If the intake system draws hot air from the engine bay it is directly equated with warmer charge air (higher IAT). During all tests we have carried out during the development of our entire BMW F8X M2C\/M3\/M4 product range we see clearly how the power band is directly equated with the IAT (Intake Air Temperature) and turbo inlet restriction.\u003c\/p\u003e\n\u003cp\u003eWhen designing our upgrade intake system, we started with 3D-scanning the engine bay on our M3 Competition. This gave us an exact 3D-model of the available space to design our intake system in. We found that we could use large double cone BMC air filters with large filtering area for high flow not just when new (small filters starts to flow worse after short usage). We could also use 3” (76mm) tubing which we designed with as few and smooth bends as possible to reduce the air flow restriction. To eliminate hot air from being drawn into the air filters we designed heat shields and lids that together with rubber seals makes our system feed the engine with nice cold air. Our intake system uses the OEM fresh air inlet ducts that feeds the air filters with fresh air from the grille. We have tested these, and they are not a restrictive part in this system and with the pressure zone that builds up behind the grille at speed adding scoops will not make much difference.\u003c\/p\u003e\n\u003cp\u003eOur intake pipes are manufactured in 76mm (3”) mandrel bent seamless aluminium pipes. Both the intake pipes and heat shields are finished with a tough matte black structure powder coat. Many after-market intercooler pipes make it impossible to snap the engine cover rubber grommets correctly onto its lock pins. We have solved this issue by our design of this pipe and that we include longer OE-style locking pipes for the engine cover. We decided to not include methanol injector connections on our intercooler pipes since in our opinion it is better to have this after the intercooler.
